depends on how old the lights are, how beat up they are, how dirty they are.
If there is a lot of dirt on the existing sealant, ditch it and use new.
Reusing existing sealant can be a hit or miss adventure. Better off adding new sealant to the exisiting sealant or replace it with all new.

sorry can't hold your hand threw the process. it's strait forward, remove bumper, unbolt headlights, bake open, retrofit projectors, seal the lights, mount and align, wire and put bumper back on. At one point I did weigh the rear of the car and the front of the car to get proper spring rates for the car because nothing is made correctly for the AWD. The fronts are the same. The rears are different because the AWD has independed rear susp where the 2wd is a tortion beam. The spring rates are different because of the added weight. if the light is on there is an issue with the system.
By removing the light you are creating a bigger issue. When you go to resell the car and the light has been removed you are now liable for the death of the future owner.
My 2cents, fix the issue so the light goes out.

my guess is when you tighen down the nut that the top hat was not seated correctly in the notch.
leave the weight on the car, losen the center nut a bit (caution doing this because of the preload on the spring)and see if you can twist the strut.

nope no way to fix it.
You could try rig something but that plastic tab you are talking about is part of the reflector bucket and isn't fixable.
You could try using some jb weld on the piece. It may work for a short time but it will break eventually.

you can do that, just make sure when you take it back after you do the repair that you ask for an evac, leak check and before they recharge they confirm with you that if there are any leaks you have them fixed first.
